I tried a search but came up short. I knew going into this project that I was either going to rebuild the tranny or have it rebuilt. I would prefer to do it myself because I think it would be fun and save a few bucks. I understand that 2nd gear tends to wear in the t90, and yesterday upon inspection I noticed that one of the gears on my countershaft has slighty rounded edges and the sliding gear on the main shaft is the same, is this second gear? If so I have research replacement and figure it will cast me around $150 to replace these two plus the small parts kit. So I guess the question to ask is 150 a resonable price or can I find it cheaper.

Contact Herm - he has good rebuild kits. Get a FSM - invaluable for what your doing. Be sure to get one that covers the 225 Dauntless as it will have 'most' of what you need for your 231.

Thanks guys, it looks like Herm's kit and Novaks are the same just a few dollars difference. I wonder if Herm gets his from Novak, they seem to mill their own cluster shafts.

There's a picture of the exploded T-90 on the Novak site: http://www.novak-adapt.com/knowledge/t90_rebuild.htm

The sliding straight-cut gear is for 1st and reverse. 2nd and 3rd are synchromesh, and have a sleeve (item 36) that slides to lock the respective gear to the main shaft. These gears do not slide. When the bushing inside second gear wears out, the gear will skew a little on the main shaft. This can push the sleeve away from the gear and let the sleeve slide off of the teeth on the gear - and it pops into neutral.

The sliding gears often have a little rounding over due to occasional gear clash. Not a big problem unless teeth are broken or badly chipped.

Timgr they are just slightly rounded, if I do not ne to replace the cluster and the sliding gear then great. All the teeth are there and not chipped and everything else seems fine, I could just do the small parts rebuild and see what happens.

If 2nd is a problem, it'll be the bronze bushing on the inside, riding on the shaft, that is worn out. The best way to diagnose this is to drive the car. If it stays in 2nd when you apply-release the throttle a few times, it should be ok.

Worst that can happen - you put it together and it pops out of second on decelleration. Then you'll need to get a gear and replace the worn one.

    hth!

unfortunately driving the Jeep is problem, the tranny and T-case are on a bench in my garage. I hate to cheap out on some thing, but I was told the tranny all worked fine before it was removed for a new clutch. If my brother-in-law had not let it role on it's side it would probably have gone back in. So I think I will just get the small parts kit and get it back together, the worse thing that could happen is I have to take it apart again and put more money into it than the 30 bucks right now. Thanks for all the feed back, I would hate to have spent 185 bucks on a master kit to find out I did not need to.

Herm's does not buy his rebuild kits from Novak. His kit also comes with a parts that are not included in other kits. Give him a call before your buy. He's very helpful.
