Holes w/o big $$ hole saws?

    I need to cut two 4" holes in my new dash for the heater ducts. I don't want to pay the big $$ for a 4" hole saw.

    Seems like someone had posted a different sort of hole cutter a while back, with an adjustable arm of some sort.

    Any idea what that was, or other cheaper ways to get nice round holes?

    I've got one of those. You can use it with a hand drill but it takes patience and a steady hand. Definitely doable.

    Use a jigsaw with a metel cutting blade... I cut the holes for my "oval" tail lights, and even the holes in my front bumper for my driving lights.....

    Hmmm..I have a nice jigsaw with scrolling head even - but I don't get much margin for error with the plastic ducts on the heater. Maybe 1/8".

    Does it need to be one large hole? Can you lay out a series of smaller holes in a circular pattern? It would make it look like a grill of sorts if you can manage it.....

    Do you know any electricians? There's a hole punch for sheet metal that electricians use for things like service panels and such, that's hydraulic and uses hardened punchs and dies in several sizes, up to 4" or so. You can usually rent kits at tool rental places, but you might want to check the price and also how much distortion they'd make.

    You drill a small hole in the panel, assemble the punch and die together through the hole and pump the handle...presto, hole! But I would recommend researching the distortion/paint damage factors first.

    My jigsaw has a circle-cutting attachment that turns the saw into a compass. Could yours have come with it and you tucked it in the back of the tool drawer maybe? I've used mine a few times in wood. It should work well for metal too as long as you drill a small pilot hole first.

    Worth - I got the saw used, so no attachments. Don't know any electricians locally...I think I'll investigate that circle cutter and see if I can find one that'll do sheet metal.

    That's what I was going to say Mike for the absolute cleanest hole, but FWIW, I cut the hole for my speedometer in my dash with a jigsaw. It's really not that hard.

    I am an Electrician And a knock out punch would be perfect no distortion but remember the size on the punch is pipe size so a 4" punch is accually 4 3/8. So I'd go with a 3 1/2" :)

    Yes, Greenlee knockout punch...that's what I was thinking of, couldn't remember what it was called. I also forgot about the manual version, those would work very well in a thin sheet steel dash.

    Thanks Norm - I'll let you know as Steve (W3SRL) has made a similar offer if he can dig up the hole saw.

    I just want to make sure the shipping isn't more than the cost of the saw.


    Huh...looking at these Froogle results the prices aren't nearly what I was expecting. I *thought* I remembered paying ~$25 for my 2" hole saw.

    I should go look around town I guess!

    Hold the phone guys...I was just out arranging the puzzle that is SSDutch's new dash, and noted that the heater vents are 4" on the finished side, and have only a 2 7/8" hole on the backside.

    :oops:

    My local hardware store has the circle cutters for $13.50 - I think that's probably the route I'll go.

    You can cut those holes with a jig saw........ Don't buy extra tools......
