This is all aftermarket stuff...I gave up on the original cluster a long time ago.

I use a 15 gal MTS tank, an MTS sender and an autometer gas gauge. After lots of hard work, I was so happy when I finally got it working and had a functional gas gauge for about 6 months. It was reading correctly (well...full when the tank was full, and empty when the tank still had about 5 gallons in it).

Then, out of no where, it now reads 25% when the tank is full.

The rear tank is an absolute nightmare to remove to access the sender....any ideas on what might cause this? OR some troubleshooting before I drop that tank again?

Divide and conquer. Disconnect the sender from the gauge. Measure the resistance of the sender to ground and see if it's what you would expect for a reading of 25%. Test the gauge with fixed resistors to see if it reads correctly. See this thread on building a tester. You don't need to build the tester, but you can test the gauge with fixed resistors like shown here.
    Build A Gauge Tester

If the gauge tests ok, you have to assume the problem is with the sender. Sorry.
