While trying to take the inner bearing off of the pinion gear shaft I chipped a tooth. A rather small chip. Should I try to repair it or not? Should I replace the pinion gear? Is it recommended when you change the pinion gear you should also change the ring gear. It is on my front axle on a dana 27AF. I was replacing all the seals and bearings. What would you do?

How small is small ? If its tiny it should be fine. Take the differential cover off and spin the gears and see if the chip even engages the ring gear.

X2. Also if you rarely use the front drive, I wouldn't worry to much.

I would suggest breaking the edges of the chipped area with a whetstone or similar. Just enough that the sharp edge does not engage any teeth on the ring gear.

My front 27 actually has several of its teeth chipped off, it seems to be just fine. I use it off road and haven't had any issues yet. I keep waiting to hear the sound of teeth stripping, but so far so good and its been a few years now.
