ok, just recently put my t-case back together and it's making the most horrible almost binding noise. Now, I believe it's the intermediate shaft, or more the roller bearings on the int. shaft. I put 48 total in there, because that's what it called for, but it was an extremely tight fit, and now it's makign that horrible noise, unless i put the t-case in neutral. Would dropping a couple of bearings out help, or any suggestions.. anything :? :? :?

Unless you drove them in with a hammer I don't think it would be too tight. How was the shaft. New shaft? How about the inside of the intermediate gear? I'm assuming you used a dummy shaft for installation?

you could drop the pan and see what's happening
otherwise, all I can think of is disassemble again
don't remove any of the rollers; there are supposed to be 48

yeah, there are 48 in there, but they're free rolling, not in a cage or whatever.. The inside of the gear and the shaft were fine, but I don't remember the condition of the bearings. But the int. shaft is the source of the noise / problem. Should I just order a new shaft / roller bearings?

Supposed to be 48 rollers. You can't put too many in there...

Take it apart first and check it out. Is there a thrust washer in there that might be in the wrong place?

Sounds like a missing thrust washer. Without it the intermediated gear would grind against the case. Gotts open it up and check it out.

well dropped the t-case again and went ahead and ordered a small parts kit (bearings, thrust washers, etc.) and a new intermediate gear shaft. hopefully this will cure the noise.

I once rebuilt the 4-speed tranny on a friends Harley, and put a thrust washer in the wrong place. Worked fine, until it seized up on him while he was passing a truck. Boy, was he pissed.

typically, the int gear noise/whine is at driving speeds, say 40-55mph, and when you lightly feather the throttle.
The int gear would not be making any noise while idling or sitting still; it is not turning.
I wonder if the trans mainshaft moved to far to the rear, and you dropped some pilot rollers into the trans?

oh wow I never thought of that. GREAT! just what i needed. OH well, from the looks of it I needed a new shaft / roller bearing set anyways.
