My Warn O/D has a cracked case, an ugly tooth and heat discoloration inside the hub, both the T case and trans were really low on gear oil when I pulled them out for a rebuild last week, the T case gears looked good and I didn't find any part of the bad tooth ( it looks bent to me, if that's even possible) The parts to fix this unit would be right at $500, which is about half the price of a new O/D unit. Do you think the fact that this unit has been hot has caused problems with some of the other parts? Should I repair or replace?

That's what I was thinking also, just didn't want spend the extra $500, but the old one may cause that and more in problems. Is it difficult to install with the T case in the vehicle? Is there a market for the old unit?

Not hard to install at all. There may be value in the leftovers but I'm thinking the main reason for buying a new one is you can't be sure the non-obviously bad parts are still good parts.

I just watched a video on installing the OD with the T case in, you're right, it looked easy. I probably won't need, but I'll keep the old one for parts. Thanks!

Talk to the Herm overdrive guy and buy a new overdrive from him and see if he would give you a little credit on your old one for parts. Yours may be junk due to the PO.

In my experience, the planetary spider gears take it in the shorts the most when you run them low on lube and I suspect you would also be replacing those. Before you spring for a new unit, I would look into finding a serviceable used Warn. Better shift fork than the Saturn version. Herm is definitely a good source for advice/parts.

Pull the planetary hub out of the bowl gear, I bet you'll find more problems.

Yeah, the planetary hub assembly is probably toast, so I'm going to leave it alone, my original thought was to buy that and a new case cover to fix the crack and call it a day, that'd be about $500 shipped. I'm thinking the synchro assembly is OK, I'll disassemble it tomorrow and see what I have, and call Herm or Advanced tomorrow and get some prices.

Your overdrive looks like its a 10 spline unit? T86 transmission? When shopping for another unit, make sure the splines are the same. Running these low on oil really takes a toll on the planetary gears. Your probably looking at another $700 to replace the planetary and small parts, so likely better off with a new unit.

Yes, if I go back to an O/D it will be a new unit, my trans is a t14 29 tooth 10 spline.
