I believe one side should have a large stack of shims compared to the other side.
going off memory here..the shims are used to set the preload on the bearings and there is a measurement of in and out play you want to achieve....
if it's a flare fitting no thread sealant should be needed
can the radiator be moved up? can't remember if the holes are slotted..
sounds like pressure is building up..is the gas cap venting? not familiar with how your fuel system vents
t90 stuff is so easy to find I would buy a used oem case and the parts you need. I would buy a new 2nd gear and whatever bearings seals etc you need.
I would remove one of the bolts that are currently holding the cover on and match it that way

It has a boxed frame take a good light and look inside especially near the very ends. They rust from the inside out

yep they rot from the inside out..most times they look good from the outside
