June, 2013. Alright, so the event that finally shoved me into upgrading the 3B. We have an annual "Poor Boy Run" through the Rubicon, and it always falls on or near Nick's birthday in late June. So he had been going with me for a few years and we were off on another great trip. Our plan as usual, get to Buck Island the first night.
Went through the Little Sluice fine, everything was humming along, then an off camber drop, just 100 yards from camp at Buck. I was really glad Nick didn't put his hand out. In fact, he reached the other way and grabbed the wheel.
We called on the radio to the guys behind us to quit fooling around and bring a winch up. We had it up in a few minutes, fired it up, and went into camp.
This trail is getting tougher, we need to be wider.

Nov, 2014. I started thinking about what I would like for Woody. 1. Fix the damage. 2. Widen the axles. 3. Maybe get bigger tires. 4. Beef up the cage. 5. 4 wheel disc brakes. 6. Ram assist. 7. Beefier tire rack. 8. Paint. 9. Beadlocks. 10. Exhaust out the back. 11. Get it done in one off-season. So, have to start somewhere, and it was already October, so body work. The passenger side looked like someone had taken a single jack to it.
I used the Hi lift to push the side back out. Actually worked well.
This was the weekend we got Henry, my new helper, and puppy of ECJ5.
Moved inside and started body work, I really hate it, but I want it to look ok from 20 feet away.

Starting on the front axle. The current axle was a 52" wide shortened Scout 44 with 30 outers and CJ7 discs. The new will be a Chevy 1/2 ton 44, that I am shortening to 58". I will retain the 5.38's, Detroit Locker, but change the outers to Chevy spindles, Ford hubs, Chevy calipers, Ford rotors, Warn internal spline lockouts. 58" looks good on a flat fender, and I wrestled with using a 44 that was already shortened to 61", but decided to keep that for the tux, which has a body width 3" wider, so it would look better there. Here I have cut the C's off and getting the new position with a good caster.
I am staying spring under, mostly because I have a newish set of Alcan 3" lift springs that I see nothing wrong with. So here the housing is upside down, and I'm fitting new perches.
I fabbed my own ubolt skids, since it was still spring under.
Sent the 30 spline inner axles out to Moser for a cut and re-spline, painted them.
Assembled the outers, with GM big tie rod ends, and tie rod and drag link by WFO.

What did you do with the big TRE on the drag link side? Did you use the TRE with integral drag link taper? I stuffed both of the TRE side by side and they dont really fit there on the outer C D30.

You know, I think I had a bunch of left and right TRE and DLE, and made it work, with what I had, because each end is 50 bucks, and I had to allow for trail spares. I eventually changed this when I did the spring over later. They both have the same taper, just that the DLE has more angle available. I had WFO re-taper the knuckles so they could go in from the top. I'm not sure I know what you mean by not fitting on the D30. Do you mean not fit because of length?

I now have the axle welded, you can see my inner tube weld. New U-bolts, and my home made skids. I also ground a groove in the Chevy 44 for the big U-bolt, since this was a spring over housing originally, and you can see the stock pad there along for the ride.
Waggy (and probably late CJ) shock mounts from the wrecking yard will give me some shock travel. I drilled a drain hole in them so they don't accumulate muck.
This old rear 44 has served me well. Probably 35 Rubicons in 14 years, and those Moser 19 spline floater axles really held up well, never broke one.
It definitely showed signs of, let's say, seasoning. It is off to another jeep, and that helped to finance the project. Now I wish I'd kept it.

Listed are teh part numbers I used in this thread
    http://www.earlycj5.com/xf_cj5/index.php?threads/144007/
The tie rod and drag link ends are too big to sit flush right next to each other in the stock D30 C. The taper hole in the TRE for the DLE is t=what I would use to do again. I had to grind a bit off both of the ends to get them to sit down and flat.

Oh, ok. Now I see. You are talking on a 2-hole 30 knuckle, and I didn't have that. I used the Chevy 44 knuckles, and have a high steer arm on the right side that picks up the drag link, and then the tie rod goes from the stock knuckle to knuckle.

Okay, okay I gotta ask. What's TRE and DLE? Is this one of those secret handshake things?

For sale, Con-Ferr skids and Ubolts, only driven to church in the summer. Just kidding, these things gave their all.
After looking at my options for a new rear end, I settled on a Currie HP 60 Rock Jock with the rotated third member. I initially wanted to do a high pinion 44, but came to the realization that I would have the same money in it as a 60. And once I realized I can have them build an offset housing to my specs, with 35 spline shafts, and deliver it to the upcoming Tierra Del Sol event, (so free shipping to me), for a reasonable price, it was on. I literally showed up to Currie's booth at TDS, met John Currie, inventor of the Rock Jock housing, and he loaded it up.
I bought a Detroit and 5.38 reverse cut gears, and spent the better part of a day intalling them.
From the side you can see the unique profile of the RJ60. Supposedly more ground clearance than a 44. I am looking forward to being worry-free in the breakage department.

The HP60 sitting in there, this will reduce my driveline angle from 17* to 7*.
The Currie rotors (5x5-1/2) and 35 spline semi-float rear shafts. These ride in the Ford big-bearing (Torino) housing ends. I will use Explorer rear calipers with internal e-brake drums.
First look at the 37" BFG KM3's going on here. I'm thinking there will be some trimming.

I had these corners bent out of .125 steel to add some support to the body corners, as well as protection.
Made a template out of 1/4" MDF for the tentative wheel well cut, this will still be subject to change after I can flex it. Also you can see the relocated exhaust to cross back under the frame behind the spring hanger, and the muffler under the bed.
I fabbed the exhaust out of bends I bought, cut, spliced. Also here are the new taller rear shock mounts.
Cage modifications. New rear supports that move the upper junction with the B-bar outward, and junction with new spreaders to the A-bar, creating a 4-way node. Also a new under-windshield bar, and handles that would keep our hands inside. The new rear supports also allow more cargo room, since they don't angle inward, taking up space.

Nice! I look forward to seeing more. Especially the wheel openings. I’m going to need to do something similar to the CJ-6 project when I bump up from 36” to 37” tires. Doesn’t sound like much but is quite a change.
