........or is it a failure waiting to ruin a perfectly good day on the trail?

    Dana 27 series 4 case.

The bore on the good side for the axle shaft measures 1.178. Wrecked side measures 1.330 or there about. Something bad happened on that side. Guessing a broken axle. Before I owned it.

    Good side

    Baaaddddd side.

If the splines look good on the bad side, I'd run it. Probably take it apart just to make sure internals are good, new clutches etc.

Looks like that axle snapped right at the spline...........the stub then was left there to wobble around inside the carrier thus beating it up............I'm with Posi if the spline is OK which from here doesn't look twisted or bad??? Run it.............check for cracks in that portion of the carrier and the balance of the internals......as John mentioned.

    I agree, run it.

The axle is supported by clutches and cup inside the case.

    Should not affect anything.

Very good. Thank you for the advice. It is coming apart for service, as planned so, closer inspection will happen then.

    You guys rock. Thanks again.

    .330 - .178 = .152 " ~ 2 = .76" gouge into the wall.
It's slightly compromised but I think it should be OK.
Besides most of the damage is probably toward the outer ends.
Like Tarry said check it close for cracks and also check the case for excess runout.
Total runout of the ring gear face must be .006" or less.

Basically what Terry and Ken said. Like Posi said I'd take it apart and check closely for any damage not visible externally.
