this is the best advice i can give anybody that doesnt know dookie about cars but wants to rebuild one.
    invest in a camera
and take pics of every single thing you do
    every step of the way.
    trust me.
you WONT remember how stuff goes back on!;)

this dana/spicer rebuild was the one time i didnt take pics.
it cost me 80 bucks to hire a guy to align the shifter forks.
1 pic would have saved me that money.

And now, the experience earned is more valuable than that 80 bucks...
Now you know, and you can pass that experience along.

Glad the problem was what I thought it was - too bad I couldn't figure out how to esplain how to fix it for you... I figured if he was a good mechanic he would see it in a heart beat :)

    update
during the reassembly i used the right stuff on everything that used a gasket.
i also thoroughly cleaned the surfaces that surround the intermediate shaft with brake cleaner.
and used the right stuff in a patch about 3" in diameter over and around those areas.
after about 300 miles i got under there yesterday.
that transfer case is bone dry.
not even a hint of a leak!
